Answers:
1.) File does not need to be a 4x8. Just in the correct proportions
2.) What you need to know: Needs to be effective
3.) Most signs are made from aluminum, with internal neon or LED illumination with acrylic. Non-lit = acrylic, high density urethane (think condensed foam), plastic
